Experimental and Numerical Investigations on Isolated, Treaded and Rotating Car Wheels

Wheels on passenger vehicles cause about 25% of the aerodynamic drag. The interference of rims and tires in combination with the rotation result in strongly turbulent wake regions with complex flow phenomena. These wake structures interact with the flow around the vehicle. To understand the wake structures of wheels and their impact on the aerodynamic drag of the vehicle, the complexity was reduced by investigating a standalone tire in the wind tunnel. The wake region behind the wheel is investigated via Particle Image Velocimetry (PIV). The average flow field behind the investigated wheels is captured with this method and offers insight into the flow field. The investigation of the wake region allows for the connection of changes in the flow field to the change of tires and rims. Due to increased calculation performance, sophisticated computational fluid dynamics (CFD) simulations can capture detailed geometries like the tire tread and the movement of the rim.

A Phenomenological Homogenization Model Considering Direct Fuel Injection and EGR for SI Engines

As a consequence of reduced fuel consumption, direct injection gasoline engines have already prevailed against port fuel injection. However, in-cylinder fuel homogenization strongly depends on charge motion and injection strategies and can be challenging due to the reduced available time for mixture formation. An insufficient homogenization has generally a negative impact on the combustion and therefore also on efficiency and emissions. In order to reach the targets of the intensified CO2 emission reduction, further increase in efficiency of SI engines is essential. In this connection, 0D/1D simulation is a fundamental tool due to its application area in an early stage of development and its relatively low computational costs. Certainly, inhomogeneities are still not considered in quasi dimensional combustion models because the prediction of mixture formation is not included in the state of the art 0D/1D simulation.

Predicting the Influence of Charge Air Temperature Reduction on Engine Efficiency, CCV and NOx-Emissions of a Large Gas Engine Using a SI Burn Rate Model

In order to meet increasingly stringent exhaust emission regulations, new engine concepts need to be developed. Lean combustion systems for stationary running large gas engines can reduce raw NOx-emissions to a very low level and enable the compliance with the exhaust emission standards without using a cost-intensive SCR-aftertreatment system. Experimental investigations in the past have already confirmed that a strong reduction of the charge air temperature even below ambient conditions by using an absorption chiller can significantly reduce NOx emissions. However, test bench operation of large gas engines is costly and time-consuming. To increase the efficiency of the engine development process, the possibility to use 0D/1D engine simulation prior to test bench studies of new concepts is investigated using the example of low temperature charge air cooling. In this context, a reliable prediction of engine efficiency and NOx-emissions is important.

Investigations on Headlamp and Car Body Tolerances in Real Life

Good lighting is crucial for safe driving at night. Unfortunately, many parameters are contributing to the final result of the individual tolerances of car body, dynamics and headlamp: the resulting aim. The paper will analyze individual tolerance contributors from car body parameters like load, tire pressure, suspension as well as temperature parameters of chassis and plastic parts. The investigation shows that the headlight aim can fluctuate in a worst case scenario more than ±0.3°.

Environmental Assessment of the End-of-Life Phase of Alternative and Conventional Propulsion Systems in the Context of Life Cycle Assessment

The number of vehicles being sold is steadily increasing, as well as the amount of processed resources. Moreover, alternative powertrain concepts open up a new field of materials such as rare-earth metals, lithium, and cobalt. This results in a growing importance and complexity of the vehicle end-of-life phase and thus demands for a more detailed environmental evaluation and an integration into life cycle assessment. Due to high recycling rates, established recycling routes, and a low environmental impact regarding the materials used for conventional propulsion systems, by now the recycling is mostly neglected within the life cycle assessment of vehicles. The introduced materials for alternative concepts challenge this method with new and complex processes, the lack of available recycling routes, selective recovery of only few materials, as well as the threat of landfill, an increased share of incineration, resource shortfalls, and resource exploitation.

Valve Flow Coefficients under Engine Operation Conditions: Pressure Ratios, Pressure and Temperature Levels

Engine valve flow coefficients are not only used to characterize the performance of valve/port designs, but also for modelling gas exchange in 0D/1D engine simulation. Flow coefficients are usually estimated with small pressure ratios and at ambient air conditions. In contrast, the ranges for pressure ratio, pressure and temperature level during engine operation are much more extensive. In this work the influences of these three parameters on SI engine poppet valve flow coefficients are investigated using 3D CFD and measurements for validation. While former investigations already showed some pressure ratio dependencies by measurement, here the use of 3D CFD allows a more comprehensive analysis and a deeper understanding of the relevant effects. At first, typical ranges for the three mentioned parameters during engine operation are presented.

Properties and Limitation of an Oxide Coated Aluminum Brake Rotor

The electrification of the powertrain and the thereto related recuperation of the electric engine saves the energy in the battery and thus reduces the thermally dissipated brake energy, which leads to lower brake rotor temperatures compared to combustion engine vehicles (ICEVs). These new conditions enable to reconsider brake disc concepts. Including lightweight design in heavy battery electric vehicles (BEVs) and the increasingly reliant corrosion resistance of brake rotors, Aluminum is a promising approach for new brake disc concepts. In the past, Aluminum brake disc concepts have already been deployed. For instance Aluminum Metal-Matrix Composite (Al-MMC) concepts in the Lotus Elise S1 and on the rear axle of the Volvo V40 [1]. The presented concept is a different approach and separates the friction system from the bulk Aluminum brake disc, achieved by coating of the friction rings.

Investigations of the Measurement Layout for Brake Particle Emissions

Non-exhaust emissions in general and brake particle emissions in particular have become very relevant during the last years. Even if many investigations and efforts are under progress, no common test standards exist so far. Many mechanisms and possible impacts are not fully understood either. Hence, the authors continued their investigations by using an already refined and proved test setup, which is the base for further characterizations and enhancements. The presented studies include the characterization of three different friction couples (using the same brake system) for two different test cycles (namely a modified AK Master and a WLTP) in terms of particle number concentration. Additionally, the major differences of the modified AK Master and the WLTP are investigated and analyzed. Finally, results of particle mass characterizations introduced. A brief summary and some conclusions are presented in the final chapter.

As the importance of sustainability increases and dominates the powertrain development within the automotive sector, this issue has to be addressed in motorsports as well. The development of sustainable high-performance fuels defined for the use in motorsports offers technical and environmental potential with the possibility to increase the sustainability of motorsports at the same or even a better performance level. At the moment race cars are predominantly powered by fossil fuels. However due to the emerging shift regarding the focus of the regulations towards high efficient powertrains during the last years the further development of the used fuels gained in importance. Moreover during the last decades a huge variety of sustainable fuels emerged that offer a range of different characteristics and that are produced based on waste materials or carbon dioxide.

Assessing the Sensitivity of Hybrid RANS-LES Simulations to Mesh Resolution, Numerical Schemes and Turbulence Modelling within an Industrial CFD Process

A wide-ranging investigation into the sensitivity of the hybrid RANS-LES based OpenFOAM CFD process at Audi was undertaken. For a range of cars (A1, TT, Q3 & A4) the influence of the computational grid resolution, turbulence model formulation and spatial & temporal discretization is assessed. It is shown that SnappyHexMesh, the Cartesian-prismatic built-in OpenFOAM mesher is unable to generate low y+ grids of sufficient quality for the production Audi car geometries. For high y+ grids there was not a consistent trend of additional refinement leading to improved correlation between CFD and experimental data. Similar conclusions were found for the turbulence models and numerical schemes, where consistent improvements over the baseline setup for all aerodynamic force coefficients were in general not possible. The A1 vehicle exhibited the greatest sensitivity to methodology changes, with the TT showing the least sensitivity.

Reliability of Engineering Methods in Heavy-Vehicle Aerodynamics

The improved performance of heavy-duty vehicles as transport carriers is essential for economic reasons and to fulfil new emission standards in Europe. A key parameter is the aerodynamic vehicle drag. An enormous potential still exists for fuel saving and reducing exhaust emission by aerodynamic optimisation. Engineering methods are required for developments in vehicle aerodynamics. To assess the reliability of the most common experimental testing and numerical simulation methods in the industrial design process is the objective of this article. Road tests have been performed to provide realistic results, which are compared to the results obtained by scale-model wind tunnel experiments and time-averaged computational fluid dynamics (CFD). These engineering methods are evaluated regarding their deployment in the industrial development process. The investigations focus on the separated flow region behind the vehicle rear end.

Brake Particle Emission Measurements - Testing Method and Results

Brake Particle Emission (BPE) is gaining considerable importance for the friction brake and automotive industry. So far no common approach or legislation for BPE characterization exists although many activities in this field have been started during the last years. Taking this into account, the authors carried out a joint measurement campaign to investigate a new approach regarding the sampling location using a brake dynamometer. During preliminary investigations the influence of the cooling air quality has been examined and a sampling point position validation has been carried out. At first the stabilization behavior for repeated test cycles and variations of volumetric air flow rates are analyzed. As a next step the role of volatile particle emissions is determined. Subsequently, the influence of load history and friction power is studied. Finally results in terms of the role of high temperature applications are presented.

Use of an Eulerian/Lagrangian Framework to Improve the Air Intake System of an Automobile with Respect to Snow Ingress

A simulation approach to predict the amount of snow which is penetrating into the air filter of the vehicle’s engine is important for the automotive industry. The objective of our work was to predict the snow ingress based on an Eulerian/Lagrangian approach within a commercial CFD-software and to compare the simulation results to measurements in order to confirm our simulation approach. An additional objective was to use the simulation approach to improve the air intake system of an automobile. The measurements were performed on two test sites. On the one hand we made measurements on a natural test area in Sweden to reproduce real driving scenarios and thereby confirm our simulation approach. On the other hand the simulation results of the improved air intake system were compared to measurements, which were carried out in a climatic wind tunnel in Stuttgart.

Critical Assessment of Some Popular Scale-Resolving Turbulence Models for Vehicle Aerodynamics

Some widely-used scale-resolving turbulence models are comparatively assessed in simulating the aerodynamic behavior of a full-scale AUDI-A1 car configuration. The presently considered hybrid RANS/LES (RANS – Reynolds-Averaged Navier-Stokes; LES – Large-Eddy Simulation) models include the well-known DDES (Delayed Detached-Eddy Simulation) scheme and two further variable-resolution formulations denoted by PANS (Partially-Averaged Navier-Stokes; Basara, 2011) and VLES (Very LES; Chang et al., 2014). Whereas the DDES method represents the originally proposed formulation based on the one-equation Spalart-Almaras model (Spalart et al. 2006), whose RANS/LES interface position is directly correlated to the underlying grid resolution, the other two models represent ‘true’ seamless formulations, providing a smooth transition from Unsteady RANS to LES in terms of a dynamic “resolution parameter” variation.

The Aerodynamic Development of the New Audi Q5

The aerodynamic development of the new Audi Q5 (released in 2017) is described. In the course of the optimization process a number of different tools has been applied depending on the chronological progress in the project. During the early design phase, wind tunnel experiments at 1:4 scale were performed accompanied by transient DES and stationary adjoint simulations. At this stage the model contained a detailed underbody but no detailed engine bay for underhood flow. Later, a full scale Q5 model was built up for the aerodynamic optimization in the 1:1 wind tunnel at Audi AG. The model featured a detailed underbody and engine bay including original parts for radiators, engine, axles and brakes from similar vehicles. Also the 1:1 experiments were accompanied by transient DES and stationary adjoint simulations in order to predict optimization potential and to better understand the governing flow.

Presenting a Fourier-Based Air Path Model for Real-Time Capable Engine Simulation Enhanced by a Semi-Physical NO-Emission Model with a High Degree of Predictability

Longitudinal models are used to evaluate different vehicle-engine concepts with respect to driving behavior and emissions. The engine is generally map-based. An explicit calculation of both fluid dynamics inside the engine air path and cylinder combustion is not considered due to long computing times. Particularly for dynamic certification cycles (WLTC, US06 etc.), dynamic engine effects severely influence the quality of results. Hence, an evaluation of transient engine behavior with map-based engine models is restricted to a certain extent. The coupling of detailed 1D-engine models is an alternative, which rapidly increases the model computation time to approximately 300 times higher than that of real time. In many technical areas, the Fourier transformation (FT) method is applied, which makes it possible to represent superimposed oscillations by their sinusoidal harmonic oscillations of different orders.

Application of the Adjoint Method for Vehicle Aerodynamic Optimization

The aerodynamic optimization of an AUDI Q5 vehicle is presented using the continuous adjoint approach within the OpenFOAM framework. All calculations are performed on an unstructured automatically generated mesh. The primal flow, which serves as input for the adjoint method, is calculated using the standard CFD process at AUDI. It is based on DES calculations using a Spalart-Allmaras turbulence model. The transient results of the primal solution are time averaged and fed to a stationary adjoint solver using a frozen turbulence assumption. From the adjoint model, drag sensitivity maps are computed and measures for drag reduction are derived. The predicted measures are compared to CFD simulations and to wind tunnel experiments at 1:4 model scale. In this context, general challenges, such as convergence and accuracy of the adjoint method are discussed and best practice guidelines are demonstrated.

Optimization of Lateral Vehicle Dynamics by Targeted Dimensioning of the Rim Width

The aim of this investigation is the improvement of the lateral vehicle dynamics by optimizing the rim width. For that purpose, the rim width is considered as a development tool and configured with regard to specified targets. Using a specifically developed method of simulation, the influence of the rim width is analysed within different levels - starting at the component level “tyre” and going up to the level of the whole vehicle. With the help of substantial simulations using a nonlinear two-track model, the dimensioning of the rim width is brought to an optimum. Based on both, tyre and vehicle measurements, the theoretical studies can be proved in practice. As a result, the rim width has a strong influence on the behaviour of the tyre as well as on the overall vehicle performance, which emphasises its importance as a potential development tool within the development of a chassis.

Modeling and Numerical Calculation of Snow Particles Entering the Air Intake of an Automobile

A physically based model to predict the amount of snow which is entering the air intake of an automobile is extremely important for the automotive industry. It allows to improve the air intake system in the development state so that new vehicles can be developed in a shorter time. Using an Eulerian/Lagrangian approach within a commercial CFD-software we set up a model and calculated the snow ingress into an air intake of an automobile. In our numerical investigations we considered different particle shapes when calculating the drag coefficient, different coefficients of restitution and different particle sizes. Furthermore two-way coupling was considered. To obtain key parameters for the simulation, we measured the size of snow particles in the Daimler climatic wind tunnel in Sindelfingen by using a microscope and a measuring device from Malvern. Besides we used mechanical snow traps to determine the snow mass flux in the climatic wind tunnel and on a test area in Sweden.
